The full-scale automation of modern footwear production requires highly reliable mechatronic systems capable of manipulating flexible flat parts with asymmetric surface roughness and variable porosity. This article presents the comprehensive results of multifactorial experimental studies on the retention process of flat footwear parts using automated vacuum grippers. The primary objective of the research is to determine the optimal geometric parameters of vacuum suction cups to ensure reliable selective sorting and spatial reorientation of materials based purely on their physical and mechanical characteristics. The experimental methodology utilized a second-order non-composite design (a subset of the plan type). The physical experiments were successfully conducted using a specially designed and manufactured automated mechatronic test bench with a dual-circuit "Master-Slave" microprocessor control architecture. This setup enabled precise, synchronous registration of the differential holding force and vacuum pressure dynamics at the exact microsecond of contact rupture without any software delays. The comprehensive study encompassed nine fundamental materials widely used in the modern footwear industry: EVA, two types of porous rubber, monolithic rubber, molded rubber outsoles with a ribbed tread, natural bottom leather, natural upper leather, artificial fur, and artificial leatherette. Based on the obtained experimental data arrays, robust empirical mathematical models were synthesized in the form of second-degree polynomial regression equations for each specific material type. The statistical significance of the coefficients and the overall adequacy of the models were strictly confirmed using both Student's and Fisher's statistical criteria. A detailed grapho-analytical analysis of the 3D response surfaces and their two-dimensional cross-sections in natural physical coordinates was thoroughly performed. The global extrema of the response function were analytically calculated, leading to the determination of rational design parameters for the vacuum grippers. The empirical results clearly indicate that to maximize the differential holding force, the external diameter of the suction cup should be fixed at the upper limit (40 mm) and the internal diameter at 25 mm across all tested materials to cover surface anomalies. However, the optimal diameter of the throttling orifice is highly variable and depends strictly on the material's air permeability and macro-relief: 1.0 mm for highly porous rubbers to resist atmospheric air inflow, 2.0 mm for smooth solid structures like EVA, and 3.0 mm for materials with significant rough layers like natural leather and artificial fur to prevent excessive elastic deformation into the vacuum chamber. Furthermore, the developed theoretical analytical model was rigorously verified against the experimental regression models. The comparative analysis demonstrated a remarkably high degree of convergence, with the average relative error ranging from 1.9% for thin upper leathers to 3.9% for elastically deformable materials like EVA. The highest discrepancy (15.0%) was logically observed in bottom leather due to the complex, non-uniform morphological structure of its flesh side (corium). The obtained mathematical models and optimized geometric parameters form a solid, validated engineering foundation for designing advanced adaptive vacuum gripping devices perfectly integrated into automated footwear manufacturing robotic systems. This approach allows for a completely flawless successful reorientation of footwear parts without the need for complex computer vision systems.
